PLC and SCADA systems integration

PLC and SCADA integration connects field devices, drives and machines to programmable controllers and supervisory software, so that processes can be sequenced, interlocked, monitored and recorded from operator screens and remote locations.

How PLC and SCADA systems fit together

A programmable logic controller reads inputs from sensors, switches and instruments, executes a control program and drives outputs such as motor starters, drives, valves and alarms. A human-machine interface gives operators local screens for control and diagnostics. SCADA software sits above one or more controllers, collecting data over industrial networks, presenting overviews, trends and alarms, and storing history for reporting. Integration is the work of making these layers function as one system: defining the I/O and control philosophy, selecting hardware and networks, writing and testing PLC and HMI programs, configuring SCADA tags, screens and alarms, and building the control panels that house the equipment.

Where it fits

The approach suits new machines or process lines, upgrades of relay-based or obsolete controls, plants that want data from several machines brought into one view, and sites that need remote monitoring of distributed assets such as pumping or treatment stations. It also applies when new equipment, for example a water-treatment skid or dust-suppression system, must exchange signals with existing plant controls. Where only one machine needs a minor change, a targeted modification may be more proportionate than a full system.

Delivery elements

A typical scope includes a functional description agreed with operations, I/O list, panel design and assembly, PLC and HMI programming, SCADA configuration, network setup, testing before dispatch, site installation checks, commissioning and operator familiarisation. Documentation such as drawings, program backups and alarm lists is defined at the start. Any preferred or approved hardware makes and safety requirements should be stated early, as they shape the architecture.

When this approach fits

  • Relay-based or obsolete controls that are hard to maintain
  • No central view of machine status, alarms or production data
  • New equipment that must interface with existing plant controls
  • Remote sites that need monitoring without constant attendance
  • Manual sequences that would benefit from automatic interlocking

Design constraints to confirm

  • What machines or processes are to be controlled or monitored?
  • How many inputs and outputs, and of what signal types?
  • Which communication protocols and existing controllers are in use?
  • Are there preferred or approved hardware makes?
  • What safety functions, standards or interlocks apply?
  • What data, reports and remote access are needed?

Process

How a project typically runs

  1. Describe the machine or process and what the control system must achieve
  2. We review the information and list unknowns such as I/O, protocols and safety requirements
  3. A site visit or review of drawings and existing programs is arranged where needed
  4. A proposal sets out architecture, scope, documentation and assumptions
  5. Panel build, programming, testing and commissioning proceed as agreed

Frequently asked questions

Can a new PLC work with existing field devices?

In many cases existing sensors, valves and motors can be retained, provided their signals and condition are suitable. A survey of the existing I/O, wiring and devices identifies what can be reused and what needs replacement.

What is the difference between an HMI and SCADA?

An HMI is usually a local operator panel for one machine or area. SCADA is supervisory software that collects data from multiple controllers, presents overviews, trends and alarms, and stores history. Many systems use both.

What should be agreed before programming starts?

A functional description of how the process should operate, the I/O list, alarm and interlock requirements, screen expectations, network details, hardware preferences and documentation requirements. Agreeing these first reduces changes during commissioning.
